Correct, Sonarr does not remove completed downloads that it does not import, an import failure is not a download failure. In my experience it searches regardless if I blacklist or not.
If I remove it from SAB, not even touching Sonarr, it drops it from the Sonarr queue and starts another search downloading it again. A completed download is a completed download. There should be an option to determine which behavior it does. My replace dots in folder names are disabled.

The first episode on that list, Queen of the South has continually not been processing after download. However none of these upgrades have been processed. However the existing file should have a 0 weight. I believe the first one will be more helpful as it shows the file download being completed in SAB.
Going to need trace logs from when Sonarr grabbed a release and from when Sonarr tried to import it. That way it will show exactly what Sonarr used to determine why it was an upgrade when it was grabbed and not an upgrade when it attempted to import it.
How Completed Download Handling Works Sonarr will send a download request to your client, and associate it with a label or category name that you have configured in the download client settings.
The default is 'tv'. Sonarr will monitor your download clients active downloads that use that category name. It monitors this via your download client's API. When the download is completed, Sonarr will know the final file location as reported by your download client.
This file location can be almost anywhere, as long as it is somewhere separate from your media folder. It also should not be the same as your Drone Factory folder, if you still use that system. Sonarr will scan that completed file location for video files. It will parse the video file name to match it to a show, season, and episode. If it can do that, it will rename the file according to your specifications, and move it to the TV Series folder. Leftover files from the download will be sent to your trash or recycling.
If you download using a BitTorrent client, the process is slightly different: Completed files are left in their original location to allow you to seed.
When files are imported to your Series folder Sonarr by default will copy the video file, which uses twice the disk space. A hardlink will allow not use any additional disk space. If the hardlink creation fails, Sonarr will fall back to the default behavior and copy the file.
